i am going to setup a back up server to move mailboxes to it and than replace the old one with a new one. I would like to move mailboxes from say server 2 to server 4 and than put in the new server again as server 2 and move mailboxes back. Will I have any issues with the workstations and outlook when i get the new server up? Has anyone tried this and what kind of problems do I look out for?

are you changing server names? if not, it’ll be a piece of cake. if you change server names, it’ll be harder and require more effort on your part, but can be done.
